Week 9 - Project - Master Section Development
AIM: Developing Master Section on Car's Central Pillar with Engineering Features.

THEORY: Pillars are the vertical or nearly vertical supports of a car's window area designated respectively as the A, B, C, or (in larger cars) D-pillar, moving from front to rear, in profile view. This pillar provides structural support for the vehicle's roof panel and is designed for latching the front door and mounting the hinges for the rear doors.

APPROACH TO WORK ON PROJECT :
- Creating Tooling Axis.
- Creating Class B Surface.
- Creating Class C Surface.
- Creating a Doghouse.
- Creating Undercut inside Doghouse.
- Creating a 4-way Locator.
- Creating Ribs on the Central Pillar.
- Performing Feature Draft Analysis.
PROCEDURE FOR CREATING TOOLING AXIS :
Tooling Axis: The tooling axis is the direction in which mold or core and cavity are opened.
We have to check all possible tooling directions in all three axes. When we are deciding the tooling axis we have to make sure that all the faces should be visible to that tooling axis, no face should be hidden.
STEP 1: Ensure there is no gap between the two neighboring surfaces.
Operations>Boundary>definition>select component
STEP 2: Enable Master Section 1 and extract two separate lines from it as shown below -

STEP 3: Add the Middle point between these two extracted lines from the point definition.

- As we can see that for this particular model the master section 2 of Assembly of Doghouse and four-way locator is not extracted properly.
- So, We’ll extract the line from the point we created and make it a Tooling Axis.
NOTE: If master section 2 had proper lines then we can also follow the extension of two lines from them and then the result of all four bisected lines can be taken as the tooling axis.

STEP 4 : Extract the line from the point and make it a Tooling Axis.

STEP 5 : Rename, change color and give thickness to the tooling axis so that it can be easily identified.

STEP 6: Publish Tooling Axis
Select tooling axis in model tree>Toolbar>tools>publication>ok
PROCEDURE FOR CREATING B SURFACE :
STEP 1: Offset the Class A surface to 2mm as shown in the figure below-

STEP 2: Create a Plane using three points in master section 2.

STEP 3: Tangentially extract the boundary and Multiple extracts from one side of the A surface as shown-

STEP 4: Sweep the extracted boundary with the reference surface as shown.

STEP 5: Intersect Class A, Sweep with Created Plane 1.

STEP 6:
- Create a Parallel line from the intersection of sweep until the distance till it overlaps with master section 2.
- Measure the distance and angle between the parallel line and master section 2, the distance should be very less and the angle should be near to zero degrees.
- The deflected angle value between these can be added to sweep definition degrees which will make a more accurate sweep with A surface and will Match with master section 2.

STEP 7: Offset the sweep below the distance equal to parallel distance so that sweep offset will overlap with master section 2 from the below portion.

STEP 8: Now again offset the flange to 2mm above direction so that it will overlap with master section 2 from the above portion.

- We can see the distance and angle between sweep and master section 2 is as low as possible we made it to do.

STEP 9: Tangentially extract the boundary and Multiple extracts from one side of the A surface as shown-

STEP 10: Sweep the extracted boundary with the reference surface as shown.

STEP 11: Intersect Class A, Sweep 2 with Created Plane 1.
- Extract a line from Intersection of Sweep 2.
- Extract a line from below the master section 2 flange.
- Measure the distance and angle between these two lines, the distance should be very less and the angle should be near to zero degrees.
- The deflected angle value between this can be added to sweep 2 definition degrees which will make a more accurate sweep with A surface and will Match with master section 2.

STEP 12: Offset the second flange sweep to 2mm above direction so that it will overlap with master section 2 from the above portion as well.

NOTE: We Can see that the Class ‘A’ surface is not intersecting below the sweep flange surface, so we need to extrapolate the Class ‘A’ surface.
STEP 13: Extrapolate the Input Class ‘A’ surface to the above direction with a few millimeters until it intersects with flanges

STEP 14: Trim the Class A surface with Both sides of the below Flanges.

STEP 15: Also Trim the Class A’s 2mm offset surface with Both sides of the above Flanges, which will say to be Class ‘B’ Surface as shown below-

- We can observe that Both the surfaces are also overlapping with master section 2, which fulfills our purpose.

NOTE: Blow Surface will now be considered as an updated Class ‘A’ Surface.
STEP 16: Adding Fillet to ‘A’ and ‘B’ class surfaces at edges of both flanges.
- Add Edge Fillet radius of 2.5mm to Class A surface.
- Add Edge Fillet radius of 2.5mm+2mm thickness = 4.5mm to Class B surface.

PROCEDURE FOR CREATING C SURFACE :
STEP 1: Extracting Sweeps from boundary Class A surface as shown.

STEP 2: Extrapolating all the sweeps so that they intersect with each other to trim.

NOTE: We can see that still Class ‘A’ surface is not intersecting with all the sweeps, so we need to extrapolate the class ‘A’ surface for a few millimeters.
STEP 3: Trim all the Sweeps to get all joining of sweeps.

STEP 4: Extrapolate the class ‘A’ surface for a few millimeters so that it intersects with all sweep as shown below-

STEP 5: Trim both surfaces.

- We can see the trimmed surface below, called Class ‘C’ surface.

STEP 6: Unhide the ‘B’ Surface

STEP 3: Offset the surface to 1.2 mm.
NOTE: Offset distance is decided by 40% of the thickness.
- 40⋅(1100)⋅2mm=0.840⋅(1100)⋅2mm=0.8
- 2mm−0.8mm=1.2mm2mm-0.8mm=1.2mm

STEP 4: Extract the line from sketch 1 parallel to the dog house.

STEP 5: Extrapolate the surface and offset it downwards with a few millimeters.
