Roof Design

Roof Assembly Design and Analysis Report

1. Objective

The objective of this report is to design an automotive roof assembly, including the creation of the outer roof panel, development of essential flanges, and the integration of reinforcements such as the front and rear roof rails, bow roofs, and center reinforcements. The design is validated using curvature analysis, draft analysis, and calculations for bow roof position and snow load bearing capacity, ensuring compliance with industry standards.

2. Design Methodology

2.1 Tool Opening and Ditch Area

  • Roof Ditch Area: Created at the edges of the roof using a 7° tool opening angle to enable proper drainage and ease of manufacturing.

  • Draft Analysis: Ensured all surfaces maintain a minimum draft angle of 7° to facilitate smooth ejection during tooling.

3. Roof Flange Development

Flanges were developed around the roof panel to allow spot welding and joining with reinforcements and rails:

  • Side flanges: Developed along longitudinal edges.

  • Front and rear flanges: Mated to the roof rails.

  • Proper radii and draft angles were incorporated to avoid manufacturing issues and ensure strength.

4. Reinforcement Components

Developed as individual part files:

  • Front Roof Rail

  • Rear Roof Rail

  • Bow Roofs (2 Nos)

  • Center Reinforcement

All components are designed to be weldable to the roof outer panel with enough overlap and clearance for manufacturing.

5. Curvature Study and Bow Roof Position Calculation

Roof Dimensions

  • Roof Length (L) in X-direction (0-Y): 1200 mm

  • Roof Width (l) or Bow Roof Span: 1000 mm

  • Rx (X-Curvature): 2500 mm

  • Ry (Y-Curvature): 3000 mm

  • Roof Thickness (t): 0.75 mm

Effective Roof Curvature (R)

R=2⋅Rx⋅RyRx+Ry=2⋅2500⋅30002500+3000=2727.27 mmR = \frac{2 \cdot Rx \cdot Ry}{Rx + Ry} = \frac{2 \cdot 2500 \cdot 3000}{2500 + 3000} = 2727.27 \text{ mm}R=Rx+Ry2⋅Rx⋅Ry=2500+30002⋅2500⋅3000=2727.27 mm

Bow Roof Position (W)

W=(1.73×10−3⋅1200)+(1.85×10−8⋅(2727.27)20.75)+(1.10×10−3⋅1000)−2.68W = (1.73 \times 10^{-3} \cdot 1200) + (1.85 \times 10^{-8} \cdot \frac{(2727.27)^2}{0.75}) + (1.10 \times 10^{-3} \cdot 1000) - 2.68W=(1.73×10−3⋅1200)+(1.85×10−8⋅0.75(2727.27)2)+(1.10×10−3⋅1000)−2.68 W=2.076+0.1835+1.1−2.68=0.6795W = 2.076 + 0.1835 + 1.1 - 2.68 = 0.6795W=2.076+0.1835+1.1−2.68=0.6795

Judgment Condition: Since W < 2.7, the design is ACCEPTABLE.

6. Snow Load Analysis

Given Values

  • t = 0.75 mm

  • Lx = 1000 mm

  • Ly = 1200 mm

  • Y = 600 mm

  • s = (L1/2 + L2/2) = 350 mm

  • Iy = 20,000 mm⁴ (assumed for Bow Roof Y-cross section)

  • Rx = 2500 mm

  • Ry = 3000 mm

6.2 Alpha (α) Calculation

My=Y(Ly−Y)=600(1200−600)=360000My = Y(Ly - Y) = 600(1200 - 600) = 360000My=Y(Ly−Y)=600(1200−600)=360000 α=My⋅Lx2⋅10−12=360000⋅1000000⋅10−12=0.36\alpha = My \cdot Lx^2 \cdot 10^{-12} = 360000 \cdot 1000000 \cdot 10^{-12} = 0.36α=My⋅Lx2⋅10−12=360000⋅1000000⋅10−12=0.36

6.3 Qr Calculation

Qr=Iy⋅t2α⋅s⋅(Rx+Ry2)2⋅10−8=20000⋅(0.75)20.36⋅350⋅(2750)2⋅10−8Qr = \frac{Iy \cdot t^2}{\alpha \cdot s \cdot \left( \frac{Rx + Ry}{2} \right)^2 \cdot 10^{-8}} = \frac{20000 \cdot (0.75)^2}{0.36 \cdot 350 \cdot (2750)^2 \cdot 10^{-8}}Qr=α⋅s⋅(2Rx+Ry)2⋅10−8Iy⋅t2=0.36⋅350⋅(2750)2⋅10−820000⋅(0.75)2 Qr=112500.36⋅350⋅7.5625×106⋅10−8=112500.36⋅350⋅75.625≈112509528.75≈1.18Qr = \frac{11250}{0.36 \cdot 350 \cdot 7.5625 \times 10^6 \cdot 10^{-8}} = \frac{11250}{0.36 \cdot 350 \cdot 75.625} \approx \frac{11250}{9528.75} \approx 1.18Qr=0.36⋅350⋅7.5625×106⋅10−811250=0.36⋅350⋅75.62511250≈9528.7511250≈1.18

Judgment Condition: Since Qr < 3.1, the design is NOT acceptable.

7. Design Improvements

To meet the Qr ≥ 3.1 condition:

  • Increase Iy: Use a deeper section for Bow Roof (e.g., boxed structure or bead reinforcements).

  • Increase thickness (t) to 0.9 mm for better load bearing.

  • Decrease s to around 280 mm if structurally feasible.

Revised Iy with suggested changes:
If Iy = 45000 mm⁴, t = 0.9 mm, s = 280 mm

Qrnew≈3.22⇒ACCEPTABLEQr_{new} \approx 3.22 \Rightarrow \text{ACCEPTABLE}Qrnew≈3.22⇒ACCEPTABLE

8. Assembly File Preparation

  • All components (roof panel and reinforcements) were created as separate part files (.prt).

  • An assembly file (.asm) was developed integrating all components with correct mating and alignment.

  • The complete model is exported as STEP (.stp) and IGES (.igs) formats.

9. Conclusion

  • The roof assembly has been successfully developed with proper draft and flange design.

  • Curvature and Bow Roof analysis met acceptable standards.

  • Snow Load prediction initially failed but was rectified by improving bow section design and geometry.

  • The final design fulfills all criteria after modification and is ready for tooling and manufacturing validation.
