Design of backdoor

AIM : To design the backdoor of the car using the design consideration.

OBJECTIVE : To design the backdoor with design methadologies and adding the reinforments, emboss in the inner panel, side relif at the oter panel to increase the strength.

Backdoor:

The Back door of a car is a component, In this, hinges at the back of the car to cover the boot space or luggage area, But there are more functions that come with it which has to be considered while making a design of the same like rear visibility criteria and boot space.

This part is usually designed keeping the master section of the rear roof rail because of the sealant flange and also various other considerations, as it is also in contact with the side body of the car.

It has back lights/ Tail lamps and Braking lights which is termed as "Third brake light" mounts on it, rear windshield fixes between inner and outer panel, in some back door spare wheel can be mounted on it, sometimes car registration number plate mounts on it and it gives a complete closed design to the car.

Types of doors based on working position,

  1. Top Mounted Door
  2. Side mounted Door
  3. Bottom Door

the back door is operated by two types of comodities

1.electrically operated

2.gas stay powered

the main purpose of these mechanisims is to open the back door without heavy efforts, because the backdoor have different parts and the weight of the back door is high, so we are not able to open the back door manually, so we introduced these two types comodities. and these also decides the premium of the car, mostly the electrically operated used in premium cars.

Back Door Assembly:

  • Inner panel
  • outer panel
  • Hinge and reinforcement
  • gas stay reinforcement
  • wiper motor reinforcement
  • Latch & striker reinforcement

the major problem in back door is material selection. mostly in past days steel is used, but it makes a very problems the steel parts have heavy weight,so it reduces the fuel economy, insted of steel presently in high end cars aluminium is used, the main objective of aluminium it have less desnser material and its sutaible for complex shapes, and it also gives the thcikness locally because it it done cating, in case of steel we used deep drawing operation. there are some of the advatanges and disadvantages are there

.

so by using of aluminium we can reduce the number of parts and assembly involvement. and it is castly material.

Different types of Sheetmetal operations are done in the Back Door

Deep Drawing:

The metal deep drawing process is an effective method of manufacturing of cups, cans and other similar deep drawing products. The deep drawings having two main categories. The blank shape of metal is placed on the die and contact with the punch. When the metal specimen is flat piece of sheet metal used in forming and finish the product. Initially the punch moves in downward direction. The outer rim of blank is subjected to pure radial drawing (drawing toward in vertical axes) between die and blank metal. The metal become a bend and sliding over die and also stretched between die and punch. The metal in vicinity of punch head and contact with it bend and slide over radii and stretch over punch head.

Redrawing

The components drawn from first stage again it is redrawn convert into more depth to form a cup shape in the die and punch. The second stage of drawing is called as redrawing.

Embossing:

Embossing is a metal forming process for producing raised or sunken designs or relief in sheet materials by means of matched male and female roller dies, theoretically with no change in metal thickness or by-passing sheet or a strip of metal between rolls of the desired pattern. Metal sheet is drawn through the male and female roller dies producing a pattern or design on the metal sheet. Depending on the roller dies used, different patterns can be produced on the metal sheet.

Materials commonly used in the metal embossing process include:

  • Aluminum alloys
  • Steel alloys
  • Zinc
  • Copper
  • Galvanized steel
  • Brass
  • Cold rolled steel

Hemming:

Hemming is a forming operation in which the edges of the sheet are folded or folded over another part in order to achieve a tight fit. Normally hemming operations are used to connect parts together, to improve the appearance of a part and to reinforce part edges.

In car part production, hemming is used in assembly as a secondary operation after deep drawing, trimming and flanging operations to join two sheet metal parts (outer and inner) together. Typical parts for this type of assembly are hoods, doors, trunk lids and fenders.

There are various types of hemming operations:

  1. Conventional die hemming: In conventional die hemming, the flange is folded over the entire length with a hemming tool.
  2. Roll hemming: In roll hemming, the hemming roller is guided by an industrial robot to form the flange.

Open Hem: A Hem has a full round feature and a return flange. In open hem bend angle is equal to 180 degrees.

Tear drop Hem: In tear drop hem the bend angle is greater than 180 degrees.

Closed Hem: Hems without any inside radius are called as closed hem. Closed hems are not recommended if the hem geometry is to be painted or if the material used is SST or Aluminium.

Blanking:

Blanking is a cutting operation of a flat metal sheet and the article punched out is known as blank. Blank is the required product of the operation and the metal left behind is considered as a waste.

Punching:

It is similar to blanking only the main difference is that, the hole is the required product and the material punched out from the hole is considered as a waste.

Design Considerations:

  • Rear Visibility for safety and functionality
  • Support Structures like Hinge and Gasstay/ Power lifter
  • Rear Crash regulations
  • Boot Space
  • Mounts for wiper motor and lights
  • Strength criteria
  • Draft Analysis

Procedure:

backdoor outer upper and lower class a surface has to be repaired according to the smoothness. After repairing the surfaces, the door is divided into two parts as Door Outer Upper and Doo Lower Panel

By using the bridge curve, through curve mesh then finally sew it.

Tooling direction:

First, we need to create the Tooling direction for the Deep drawing operation. It shows that all the operations like embossing is done by considering this vector direction and it will help in manufacturing the

part, After that we will create the sealing flange using the outer panel skins, and doing the offsets.

The back door is going to be manufactured by deep drawing process. In Deep Drawing process have a tool which is core and Die. The core part follows the single Straight path the inclination angle of the

core is known as a tooling direction. The tooling direction/axis is created so, that the Manufacturing team take the reference of this tooling axis and manufacture the part accordingly.

Mastic region:

  • The mastic points are defined on the backdoor inner panel where the backdoorcan easily deform. They help the backdoor outer panel to come back to its original shape after it gets deformed.Mastic
  • sealants are elastic compound that behaves like the rubber.
  • The gap between the inner panel and the outer panel over the embosses is filled with mastic sealents at certained specified places, this helps to reducing vibrations and overall NVH ( Noise, Vibration, Harshness).
  • Then, the sheet will bend with the help of another die to make the flange in "L" shape.
  • Thus, the flange will have somehow same design and the length will completely depend on the Cut-out, if we need more length of flange, then we need to cut more sheet.

Emboses:

The embosses are used to increase the strength of the backdoor. While designing we should keep in mind that it should not be over strength. So we prefer to design big embosses rather than small

embosses. These embosses are used to disipate the forces sideways.

Hinge Emboses

The backdoor is a swinging commodity, which swings with the help of hinges. This can be done by tentatively positioning the hinges and on the hinge axis, we take a center point. again we take another

centerpoint(approx) on the latch hole. Taking these two points as a reference we draw a circle. This circle is the striker trajectory and it has to be perpendicular. This can be achieved by moving the hinge axis

backand forth or by rotating the latch area.

To create hinge mounting emboss:

  • A plane took because mounting area should be a flat or don't have any curved surface
  • A sketch drawn that plane
  • The emboss done to make the hinge emboss feature by using plane as an end cap of hinge emboss
  • Holes created for the nuts and bolts for assembly of hinge

wiper motor:

Latch:

What is hem:

Hems are folds to the edge of a part to create a rounded, safe edge. Hems may be open, flat, or tear-dropped, and tolerances depend on the hem’s radius, material thickness, and features near the

hem. The process of creating hems is called hemming. Hems are created by bending a flange of your part back on itself. This increases the strength of the hemmed edge and also gets id of any sharp edges.

In this hemming operation gap should be maintain between the both sheets having 0.2mm. and another one edge gap maintain 2mm.

Side Reliefs:

  • Here we added a relief at the curvatures. Because these reliefs will avoid sharpness and it is easy to manufactural.

Draft analysis:

Draft Analysis is done to analyze the draft angle. This allows us to verify whether the product will be easily removed from the tool.

When designing a product it needs to be slightly angled so that the tool can be pulled away from the part easily, without deformation or damage. This slight angle is called draft.

Assembly:

CONCLUSION

The back door outer and inner panel were designed with the help of the styling surface along the tooling direction.and

Draft analysis was performed on the inner panel and All the reinforcements were designed and placed at appropriate positions.
