1Vehicle Architecture

In order to design BiW sheet metal components, it is a prerequisite to have an understanding of the basic structure of a car. This is an introductory session where the student will learn about:

  • The various sub-assemblies of a car
  • Need for 3 zones of a car
  • Purpose of crumple and crush proof zones in a passenger car

2BiW Materials

The role played by materials in BiW component design is crucial. They attribute to the varying cost and weight of the components.

In this session, students will learn in-depth about 

  • The individual components of a passenger car
  • The various materials used for the BiW components such as 
    • Steel(MS,HSS,AHSS,UHSS)
    • Aluminium
    • Magnesium Alloys
    • Carbon Composites
  • Advantages and dis-advantages of various materials

3Vehicle Development Process

Vehicle development process involves various stages in which the components are manufactured and assembled together. It holds the sequence of operations starting from research study to sales and marketing

In this session, students will learn in depth, 

  • The four main stages of the Vehicle development cycle. 
  • Their sequence, significance and importance. 
  • Car platforms
  • Tophats


This is a session that covers the important sub-stage of the Pre-Design and Development stage of the Vehicle Development Process, Benchmarking.

The aim of this process is to ascertain the design and functional features of the vehicle. In this session, two case studies are discussed and benchmarking is performed for alternate designs/products.

5Introduction to manufacturing processes

This session will give the students an overview of various manufacturing processes for BiW components, their types, advantages, dis-advantages are also discussed with illustrations. Processes include,

  • Stamping
  • Deep Drawing
  • Forming

6 Design of Hood

In this module, we will focus on the modeling of hood in NXCAD software. The design procedure is summarized as follows:

  • Design Requirements
  • Functional Requirements
  • Euro NCAP Regulations
  • Gap and Flushness Requirements
  • Manufacturability

7 Design of Fender

In this module, we will focus on the modeling of fender in NXCAD software. The design procedure is summarized as follows:

  • Design Requirements
  • Functional Requirements
  • Fender Wheel Arch requirements
  • Gap and Flushness Requirements


8 Design of Roof

In this module, we will focus on the modeling of roof in NXCAD software. The design procedure is summarized as follows:

  • Design Requirements
  • Functional Requirements
  • Criteria for Bow roof rail positioning
  • Gap and Flushness Requirements
  • Manufacturability.

Projects Overview

Project 1


In this project, you will work on designing the hood/bonnet of an SUV car. You will design the inner panel according to the Euro NCAP Standards.

  • You will incorporate reinforcements and embosses according to the mating parts of the hood assembly and also work on the joining method of the inner panel with the outer panel.
  • You will do a final assembly of all the parts and also calculate the section  modulus of the Hood at ‘0Y region’.
  • You will ensure that the CAD output satisfies all the tolerances and requirements for the manufacturing process.

Project 2


In this project, you will work on designing the Front Fender of a Sport Utility Vehicle. You will develop the outer flange from the styling.

  • You will design the Bumper, Sill, A-Pillar and Body-side mounts. You will also design the drip area (Engine compartment mount) based on the given master section.
  • Finally, you will design the cladding and fender protector from the wheel arch styling and design mounts on the fender, for the same
  • You will ensure that the CAD output satisfies all the tolerances and requirements for the deep drawing process.

Project 3


In this project, you will understand the design functionality of the various roof rails and design the Front roof, Rear roof, Reinforcement roof center and Bow roofs accordingly.

  • You will also design the front, rear and side flanges of the roof body
  • You will learn and perform hand calculations for the Heat Distortion and Snow Load criteria, to predict the position of bow roofs and make design changes in case of No-Go (NG)
  • You will learn about the roof strength assessment based on bow roof-position and embosses on roof body and types of roofs.
